
These viral burger stuffed buns take everything you love about a juicy smash burger and wrap it inside buttery, flaky puff pastry. Made with crispy-edged smash burgers, cheddar cheese, caramelized onions, pickles, and two homemade burger sauces, these little burger buns are ridiculously juicy, cheesy, and worth the hype.
I’ve seen these burger stuffed buns all over my timeline, and I finally had to make my own version. And listen, I get it now.
Instead of a traditional burger bun, the entire burger gets wrapped inside puff pastry and baked until golden brown and flaky. The origianl recipe calls for making the buns from scratch but the way mom life on the weekends is set up that AIN’T happening lol But don’t worry, you know I have a short cut for you that works! When you slice into it, you get layers of juicy beef, melted cheese, caramelized onions, pickles, and sauce all tucked inside that buttery pastry.
But I couldn’t just do one sauce. I made two.
The first is a sweet and tangy BBQ honey mustard sauce, and the second is my take on a classic burger sauce with mayo, ketchup, sweet relish, and a little sugar. Layer both throughout the burger and every bite has something going on.
The result? The juiciest little burger you ever did have.

This is one of those viral recipes that actually makes sense.
You get all the flavors of a classic cheeseburger, but instead of biting into a regular bun, everything is completely enclosed inside golden, flaky puff pastry.
The best part is the contrast. The outside gets crisp and buttery while all those burger juices, melted cheese, caramelized onions, pickles, and sauces stay tucked inside.

Ingredients You’ll Need
For the Smash Burgers
- 1 pound ground beef, preferably 80/20
- Kosher salt, to taste
- 1 tablespoon butter, plus more as needed for cooking the patties
- 1 medium yellow onion, thinly sliced
For the BBQ Honey Mustard Sauce
- 1/3 cup mayonnaise
- 1 tablespoon yellow mustard
- 1 tablespoon BBQ sauce
- 1 tablespoon honey
- Salt and black pepper, to taste
For the Burger Sauce
- 1/4 cup mayonnaise
- 1 tablespoon ketchup
- 1 tablespoon sweet relish
- 1 tbsp red wine vinegar
- 1 teaspoon granulated sugar
- Salt and black pepper, to taste
For the Burger Stuffed Buns
- 1 package puff pastry, thawed according to package instructions (I used the Dufour All Butter Puff Pastry Brand)
- Cooked smash burger patties
- Cheddar cheese slices
- Caramelized onions
- Dill pickle slices *optional
- BBQ honey mustard sauce
- Burger sauce
- 1 egg for egg wash
- Splash of water
- White sesame seeds
How to Make Viral Burger Stuffed Buns
Heat a stovetop griddle or large skillet over medium-high to high heat. Divide the ground beef into small portions and loosely roll each portion into a ball. I made 6 patties, enough for 3 double stuffed buns. You want the patties to be relatively small since you’ll be stacking two inside each stuffed bun.
Add butter to the hot griddle. Place the beef onto the griddle and immediately smash each portion into a thin patty. Season simply with kosher salt.
Let the burgers sear undisturbed until the bottom develops a deep brown crust and the edges begin to crisp. Flip and cook the other side until browned and cooked through. Transfer the patties to a plate and set aside.
Lower the heat slightly and add the sliced onions directly to all those delicious burger renderings left behind on the griddle. Cook the onions, stirring occasionally, until soft, deeply golden and caramelized. Add a little additional butter if the pan becomes too dry.
For the BBQ honey mustard sauce, whisk together the mayonnaise, mustard, BBQ sauce and honey in a small bowl. Season with salt and black pepper to taste.
In another small bowl, make the burger sauce by combining the mayonnaise, ketchup, sweet relish and sugar. Season with salt and black pepper and mix until smooth.
Preheat the oven to 400°F and line a sheet pan with parchment paper.
Lightly roll out the thawed puff pastry on a clean work surface and cut it into pieces large enough to completely enclose each burger.
I like using a small bowl to help shape the stuffed buns. Gently place a piece of puff pastry inside the bowl, leaving enough pastry hanging over the sides to eventually close the bun.
Start with a slice of cheddar cheese, followed by one smash burger patty. Add pickles, caramelized onions and a spoonful of one of the sauces. Add the second burger patty and layer on more pickles, onions and the other sauce.
Bring the edges of the puff pastry together over the burger filling and firmly pinch them closed. Trim away any excessive puff pastry so the bottom isn’t too thick. Make sure the seams are completely sealed so all those juices stay inside while the burgers bake.
Carefully turn the stuffed burger out of the bowl and place it seam-side down on the prepared sheet pan.
Whisk the egg with a splash of water to make an egg wash. Brush the tops and sides of each stuffed bun with the egg wash, then sprinkle generously with white sesame seeds.
Bake at 400°F for about 20 minutes, or until the puff pastry is puffed, deeply golden brown and cooked through.
Let the burger stuffed buns rest for at least 5 minutes before slicing. This part is important because the inside is HOT and resting also gives the cheese, sauces and burger juices a chance to settle.
Slice one open and enjoy immediately.
Tips for the Best Burger Stuffed Buns
Keep the Smash Burgers Small
Remember that you’re stacking two burger patties inside each bun. Smaller, thin patties make the stuffed burgers much easier to wrap and give you those crispy smash burger edges without making the finished bun enormous.
Don’t Overwork the Beef
Loosely form your beef into balls and smash them directly onto the hot griddle. You don’t need to season the meat heavily either. Salt is really all you need because there is so much flavor coming from the cheese, onions, pickles and sauces.
Cook the Onions in the Burger Renderings
Don’t clean that griddle!
Once the burgers come off, cook your onions right in the beef renderings and butter left behind. They soak up all that flavor as they caramelize and become one of my favorite parts of the burger.
Don’t Overfill the Puff Pastry
I know it’s tempting, but you still need enough pastry around the burger to completely seal it. If the pastry is stretched too thin or isn’t pinched together well, all that cheese and sauce can escape in the oven.
Trim the Excess Pastry
Once you’ve pinched the pastry closed, cut away any large pieces of excess dough. Too much puff pastry gathered underneath can leave you with a thick, doughy bottom instead of that light, flaky texture we’re going for.
Don’t Skip the Rest
Give these at least five minutes before cutting into them. The cheese and sauces are piping hot straight from the oven, and the short rest helps everything settle inside the pastry.
What Do Burger Stuffed Buns Taste Like?
Think of a classic smash burger crossed with a buttery pastry.
The beef is salty, juicy and crispy around the edges. The cheddar cheese melts into the patties, the caramelized onions add sweetness, and the pickles give you that little hit of acidity every burger needs.
Then you get the sauces.
The BBQ honey mustard is sweet, smoky and tangy, while the classic burger sauce is creamy, slightly sweet and pickle-forward. Putting both inside gives the burgers way more flavor than using just one.
And then there’s that puff pastry.
It gets golden, crisp and flaky on the outside while soaking up just enough of those burger juices on the inside.

For the best puff pastry texture, I recommend assembling the buns shortly before baking instead of letting the fully assembled burgers sit overnight. You want that pastry cold when it hits the oven so it gets beautifully puffed and flaky.
How to Store and Reheat Burger Stuffed Buns
Store leftover burger stuffed buns in an airtight container in the refrigerator for up to 2 to 3 days.
For reheating, skip the microwave if you can. An air fryer or oven will bring that puff pastry back to life much better.
Reheat at 350°F until the center is warmed through and the pastry is crisp again.
And if you have some extra burger sauce left over? Absolutely serve it on the side for dipping.

Instructions
- Divide 1 pound ground beef into 6 equal, loosely packed rounds, about 2 1/2 to 3 ounces each. You’ll use 2 patties per stuffed bun, giving you 3 large buns total. Don’t pack the beef tightly.
- Heat a stovetop griddle or large cast-iron skillet over medium-high heat and add the butter. Once hot, add the beef rounds, working in batches if necessary so they have plenty of room.
- Immediately smash each round into a thin patty using a burger press or sturdy spatula. Season generously with salt. Cook undisturbed for about 2 minutes, until deeply browned with crisp edges. Flip and cook for another 1 to 2 minutes, or until cooked through. Transfer to a plate and allow to cool slightly.
- Reduce the heat to medium and add the sliced onions directly to the beef drippings and butter left on the griddle. Cook, stirring occasionally, for 8 to 10 minutes, until soft, golden and caramelized. Add another small pat of butter if the pan becomes dry. Set aside to cool slightly.
- Make the BBQ honey mustard by stirring together the mayonnaise, honey, mustard and BBQ sauce. Season with salt and pepper. In a separate bowl, combine the mayonnaise, sweet relish, ketchup and sugar for the burger sauce. Season with salt and pepper.
- Preheat the oven to 400°F and line a sheet pan with parchment paper. Whisk the egg with 1 teaspoon water for the egg wash.
- Unfold the cold puff pastry onto a lightly floured surface and gently roll just enough to smooth the seams. Divide the pastry into 3 equal pieces, making sure each piece is large enough to completely enclose 2 burger patties and the toppings.
- Place one piece of puff pastry into a small bowl, allowing the excess pastry to hang over the sides. Layer in 1 slice cheddar cheese, 1 smash burger patty, a small amount of sauce, pickles and caramelized onions. Add the second burger patty and repeat the cheese, onions, pickles and sauce as desired. Don't overdo the sauce inside the pastry or it can become difficult to seal. Save plenty for dipping.
- Bring the edges of the puff pastry over the filling and firmly pinch them together to completely seal the bun. Trim off any large amount of excess pastry so you don’t end up with a thick, doughy bottom.
- Carefully turn the bun out of the bowl and place it seam-side down on the prepared sheet pan. Repeat to make 3 large stuffed buns. If the puff pastry has become warm or very soft while assembling, refrigerate the buns for 10 to 15 minutes before baking.
- Brush the tops and sides lightly with egg wash and sprinkle with white sesame seeds.
- Bake at 400°F for about 20 minutes, or until the puff pastry is puffed, deeply golden brown and cooked through on the bottom. If the bottoms still look pale or doughy, bake for another 3 to 5 minutes.
- Let the buns rest for 5 minutes before slicing. This gives all that melted cheese, sauce and burger juice a chance to settle inside. Slice in half and serve warm with both sauces on the side for dipping.
